Phase 2: Project Engineering

Step 06: Basic Engineering

Process Design Basis, Utility Sizing, and Mass & Energy Balances.

1. Steam & Utility Balance (60 KLPD Basis)

A 60 KLPD grain-based distillery's steam consumption targets ~5.65 kg per litre of alcohol, totaling ~14.05 MT/hr. This is typically met by a 15 TPH boiler operating at 45 kg/cm².

Process SectionSteam Rate (kg/L)Consumption (MT/hr)
Liquefaction0.7 kg/L1.75 MT/hr
Distillation1.8 kg/L4.5 MT/hr
Molecular Sieve Dehydration0.55 kg/L1.4 MT/hr
Evaporation (standalone)1.0 kg/L2.5 MT/hr
DDGS Dryer1.6 kg/L4.0 MT/hr
Total~5.65 kg/L~14.05 MT/hr

Technical Nuance: While a full standalone cogeneration plant is often uneconomical below 100 KLPD, integrating a 1.5 MW backpressure turbine to capture power from the boiler's existing steam letdown is a highly recommended, low-cost efficiency measure.

2. Water Balance

Treatment Capacity
  • WTP Capacity: 1,000 m³/day
  • Reject WTP: 120 m³/day
  • Recovery Rate: ~65% via ETP
Fresh Water Draw
  • EC Allowance: ~4.5 L/L produced
  • Net Benchmark: ~4 L/L (industry avg)
  • Total Site Draw: 270,000 - 420,000 L/day

3. Future-Proofing the Plant Layout

The universal design rule dictates that physical space must be reserved now for Phase 2 additions, even if they are not built in Phase 1:

  • Boiler House: Reserve space for a future larger cogeneration turbine.
  • ZLD/Effluent Section: Reserve space for a future biogas digester and CBG upgrading unit.
  • Distillation Section: Allocate area for an ENA rectification column addition.
  • Civil Foundations: Size pipe racks with load margins anticipating future throughput.
